    Ford went to using RTV, Specifically designated and designed for them. It was more like epoxy than silicone and what ever was sealed with it would be pretty much be destroyed upon removal.

    That's a mess! Definitely not normal and you are right to be concerned for a new new clutch. I'm not too familiar with the AX15 or where it might leak like that, given you think it's more like gear oil. What does the back of the motor look like behind the flywheel?

    I've had this experience with a J20, turned out to be the t-case had run dry and the mode fork had worn down. It's spring loaded to to go into 4x4, that's what it's sounding like it's trying to do. I had to replace the fork and then correct the leak. You're probably going have to pull the t-case...

    Have you made sure you have only 1 washer under each side gear? If you've removed the spiders that washer will sometimes stay in the carrier, though they usually stick to the gear.
